Brick Spalling Causes and What They Mean

A chimney can look solid from the driveway while small flakes of brick collect on the roof, hearth, or ground below. That surface damage is called spalling, and the most common brick spalling causes are usually tied to moisture, weather exposure, and masonry that cannot dry as it should. Around Table Rock Lake and throughout the Ozarks, heavy rain, humidity, winter freezes, and seasonal temperature swings can put a great deal of stress on exposed brick.

Spalling is not automatically a sign that an entire chimney needs to be rebuilt. It is, however, a sign worth understanding. The right repair depends on why the brick face is breaking away, how widespread the damage is, and whether water has affected the chimney structure or flue system behind it.

What Brick Spalling Looks Like

Spalling occurs when the outer face of a brick pops, peels, flakes, or breaks away. You may see shallow chips at first, then rough, recessed areas that expose the softer interior of the brick. In more advanced cases, brick corners crumble and mortar joints begin to loosen nearby.

It is different from a little surface discoloration or a harmless manufacturing texture. A white, powdery deposit called efflorescence can appear when moisture moves through masonry and leaves mineral salts behind. Efflorescence does not always mean the brick is failing, but it is useful evidence that water is traveling through the wall or chimney. When it appears alongside flaking brick, it deserves a closer look.

Chimneys are especially vulnerable because they are exposed on all sides and extend above the roofline. A lake home or cabin that sits vacant part of the year may also have damage that progresses unnoticed between visits.

The Main Brick Spalling Causes

Water absorbed into the masonry

Brick is durable, but it is not waterproof. Masonry is designed to manage small amounts of moisture and release it through evaporation. Trouble starts when brick stays wet repeatedly or when water enters faster than the assembly can dry.

A cracked or missing chimney crown, deteriorated mortar joints, failed flashing, damaged chase cover, or an uncapped flue can direct water into places it does not belong. Rain can also enter through open cracks at the top of a chimney and work its way down through the brickwork. Over time, that moisture saturates the masonry and weakens the brick face.

The source is not always directly above the spalling. Water follows gravity, collects on ledges, and can appear several courses below the actual leak. That is why a good diagnosis looks at the entire chimney, not just the visibly damaged bricks.

Freeze-thaw cycles

Freeze-thaw weather is one of the most familiar brick spalling causes in Southwest Missouri and Northwest Arkansas. When water inside a brick freezes, it expands. Repeated freezing and thawing creates pressure within the brick's pores, gradually pushing the outer surface apart.

One cold night rarely creates major damage by itself. The problem is repetition, especially after long rainy periods when the masonry has not had time to dry. A chimney on a shaded roof slope, a north-facing wall, or a heavily wooded lake property can remain damp longer than a more exposed area.

Freeze-thaw damage is often most noticeable at the chimney shoulders, crown area, and other horizontal or near-horizontal surfaces where water tends to linger. Those areas should be examined before simply replacing a few damaged bricks, because the water-management issue may still be active.

Hard mortar on softer, older brick

Not every masonry repair material is compatible with every chimney. Older brick is often softer than modern brick and needs a mortar that is flexible enough to work with it. If a very hard mortar is used to repoint softer historic brick, the brick can become the weaker part of the assembly.

Instead of the mortar joint taking normal movement and weathering, the face of the brick may crack or spall. This can be seen on older homes in communities such as Eureka Springs, Berryville, and established neighborhoods throughout the region, though age alone does not determine the correct repair approach.

Matching mortar is more than a color decision. Its strength, texture, and moisture behavior matter. A qualified masonry evaluation can determine whether isolated repointing, selective brick replacement, or a broader restoration plan makes the most sense.

Poor drainage and water-shedding details

Chimney construction details have a major effect on how long masonry lasts. A properly built crown should shed water away from the chimney rather than allowing it to soak the top course of brick. Flashing should direct roof runoff around the chimney, not behind it. Drip edges and properly formed ledges help keep water from clinging to the masonry.

When these details fail, spalling can develop even if the brick itself was originally sound. For example, a crown with small cracks may allow water into the chimney for years. Replacing only the flaking bricks without repairing the crown can make the new masonry vulnerable to the same problem.

Heat, salts, and age-related wear

Heat is not usually the primary cause of exterior brick spalling, but it can contribute in certain locations. Masonry around a fireplace opening, smoke chamber, or chimney flue experiences temperature changes that exterior walls do not. If there are defects in the liner or internal masonry, an inspection may be needed to determine whether heat exposure is part of the picture.

Salts can also play a role. Moisture moving through masonry may carry salts that crystallize as the wall dries. That crystallization can create pressure near the brick face. Deicing products near brick patios, steps, or outdoor fireplaces are another potential source of salt-related deterioration.

Age matters, but it should not be used as a diagnosis by itself. Some older chimneys remain in excellent condition because they were well built and kept dry. Others need attention earlier because water details, materials, or past repairs were not working together.

Why a Surface Patch Is Not Always Enough

It is tempting to treat spalling as a cosmetic repair: remove loose material, apply a patch, and paint over it. That may improve the appearance briefly, but it can trap moisture or hide continued deterioration. Brick that has lost its protective fired face is generally more absorbent, so the problem can accelerate once it begins.

The more dependable approach is to identify the moisture path first. An inspection can assess the crown, flashing, mortar joints, brick condition, roof interface, and accessible portions of the flue. For a chimney connected to a fireplace, stove, or insert, the inspection should also consider whether the venting system is properly lined and in serviceable condition.

NFPA 211, the nationally recognized standard for chimneys, fireplaces, vents, and solid-fuel-burning appliances, provides the framework for chimney inspection levels. A Level 1 inspection is appropriate for many routine annual evaluations when the system has not changed. A Level 2 inspection is commonly recommended after events such as a chimney fire, a property transfer, or a change in appliance or fuel type. It may also be appropriate when visible damage raises questions that cannot be answered from a basic inspection alone.

Repair Options Depend on the Cause

For small, isolated areas, carefully replacing damaged bricks and repointing failed joints may be enough once the water source is corrected. If the crown is the problem, repairing or rebuilding it may be part of the work. Flashing repair can be necessary where roof and chimney meet, while broader deterioration may call for partial rebuilding of the chimney above the roofline.

Some masonry surfaces benefit from a vapor-permeable water repellent after repairs are complete. This type of treatment is designed to reduce liquid water absorption while allowing water vapor to escape. It is not a substitute for sound brick, mortar, flashing, or a properly built crown, and it should be selected for the specific masonry rather than applied as a blanket fix.

When to Have Spalling Evaluated

A few small chips do not necessarily require urgent work, but an evaluation is sensible when new flakes keep appearing, multiple bricks are deteriorating, mortar is loose, water stains are visible indoors, or the chimney has a history of leaking. Homeowners should also pay attention when spalling occurs near the top of the chimney, where falling material can damage roofing below.

For second homes and vacation properties, a periodic inspection is particularly useful. A small crown crack can go unnoticed through several wet seasons, and a chimney may receive little attention until visible brick damage becomes hard to ignore. Regular maintenance helps preserve both the appearance and the working life of masonry.
